Overview

In paint shop operations, even minor deviations across assets, utilities and production systems can impact productivity, quality and operational efficiency. Yet for many manufacturers, critical performance data remains fragmented across individual systems, limiting visibility and slowing response times. A leading construction machinery and equipment manufacturer faced these challenges across its paint shop operations. Reliance on individual HMI screens limited access to real-time operational data, making it difficult for site engineers and plant managers to monitor asset performance, identify anomalies and respond quickly to emerging issues.

To address this, the manufacturer partnered with us to implement a centralized paint shop monitoring solution. The platform brings real-time data from more than 15 assets and 150 operational parameters into a single monitoring environment, enabling proactive decision-making, faster issue resolution and more efficient operations. The solution also establishes a scalable foundation for centralized monitoring across multiple plants, supporting the manufacturer's broader journey toward connected and data-driven operations.

The Challenge

Limited visibility hindered proactive operational management

The manufacturer’s paint shop relied on individual HMI screens for monitoring equipment and processes. While these systems provided asset-level visibility, they did not offer a consolidated view of operations. As a result, engineering and operations teams lacked the insights needed to effectively monitor performance, detect issues and make timely decisions. Key challenges included:

  • Fragmented operational visibility due to the absence of a centralized monitoring platform Limited insight into asset health and performance across the paint shop
  • No automated alerting mechanism to notify relevant stakeholders when parameters exceeded acceptable thresholds
  • Limited visibility into machine anomalies and critical operational conditions
  • Inadequate reporting capabilities for tracking asset runtime and utility consumption trends Significant manual effort required to monitor assets, increasing dependency on shop-floor supervision

The Solution

A centralized monitoring platform for real-time operational intelligence

We developed a centralized Paint Shop Monitoring Application and real-time dashboard using PTC ThingWorx deployed on VM to support the manufacturer’s digital operations goals.

The solution consolidates real-time, operational information from paint shop assets into a unified monitoring environment, providing site engineers, plant managers and other stakeholders with a single source of truth for operational decision-making.

The Solution

Key highlights

  • Centralized real-time monitoring of 15+ paint shop assets and 150+ operational parameters through a unified dashboard
  • Role-relevant visibility tailored for site engineers, plant managers and compliance teams
  • Configurable thresholds that enable users to define operating limits and identify potential anomalies
  • Real-time alerts and automated email notifications to accelerate issue resolution
  • Interactive dashboards and reporting tools that support operational analysis and decision-making.
  • Utility consumption monitoring, including gas, water and D-cure oven consumption rate
  • Asset performance tracking for washer systems, including availability, OEE and maintenance insights
  • Conveyor performance monitoring with visibility into uptime, utilization and productivity
  • Cloud-based deployment on Microsoft Azure to support scalability and future expansion
  • Integration with PTC ThingWorx and Kepware to enable connected operations
  • Scalable architecture designed for rollout across multiple plants

The Impact

Transforming paint shop operations through real-time visibility

The manufacturer gained a centralized, real-time view of paint shop operations, replacing fragmented and manual monitoring processes with connected operational intelligence.

With automated alerts, centralized visibility and actionable insights, engineering and operations teams can identify issues faster, make more informed decisions and focus on continuous improvement rather than routine monitoring activities.

  • 90%+ reduction in manual monitoring effort
  • 50% reduction in manpower required for asset monitoring
  • 15+ paint shop assets brought under centralized monitoring
  • 150+ operational parameters monitored in real time
  • Real-time threshold-based alerts for proactive anomaly detection and response
  • Scalable architecture designed for deployment across multiple plants

Beyond immediate operational improvements, the solution established a digital foundation for the manufacturer's connected operations strategy. With centralized monitoring now in place, the organization is positioned to extend real-time visibility, advanced analytics and intelligent decision-making across additional assets, production lines and manufacturing facilities, accelerating its journey toward smarter, more connected .
